Here we test three different methods for improving surface finishes on aluminum lost foam castings.

The best result was obtained from mixing drywall joint compound to a moderately thin consistency, and dipping the foam into it, letting it dry and cure for 48 hours, then casting that part in leveling sand designed for concrete paver bricks.
Other techniques tried were:
Bare foam as a control,
Painters’ masking tape,
and spray aerosol adhesive. – The solvents in the spray dissolved the foam, destroying the part, so I removed that test part in order to reduce the size of the casting.
